Well it's really already built but anyone that knows me knows that if you give me an anvil or a lump of steel I'm gonna modify it some how. I traded a fellow forum member a corvette for a rock crawler today. I haven't even had it for 8 hours yet and I'm already hacking, welding, and changing it to suit me. Tony says he doesn't care if I post about building birdhouses on here so I'll post the mods as they go.

He's 6' tall and all leg, those tires make him look short.

Having long legs caused some interference problems between the gas pedal, steering wheel and shifter. So the first mod we've done was to fabricate a new bracket and relocate the shifter to a higher position. I got caught up in the project and forgot to take pics, I'll do better next time.

Next we started repairing a minor brake issue and found more issues I wasn't comfortable with so we're completely rebuilding the brake system. This should be finished tomorrow. No matter what I own the ability to stop takes priority over ALL else.

Stopping is usually a very important item to take care of no matter what project you are looking to build... well other then maybe a demolition derby car... LOL... Look forward to seeing some pics!!

Well today we finished up the brakes (almost). This has been a challenge, you can't walk into the parts store and give make and year model on this thing. Do you have any idea how many calipers they make to fit a dana 60 or a 14 bolt? I've now got 80 miles of driving in the brakes alone just trying to get the right combination of parts.

The only brake issue left is a small leak at the master cylinder. I'll have to cut and re-flare the end to fix it.

I wanted to put this info in it's own post.

I learned a trick years ago how to remove a broken bolt with a torch. You set the torch like you would to cut a piece of metal then heat the bolt just to melting point, hit the O2 lever and the bolt will blow out of the hole. Retap the threads and presto good as new.

Today I pulled this trick off using a plasma cutter to remove a stuck/ broken bleeder valve. The valve had an ez out broken off down in it making it impossible to drill. At last resort I broke out the plasma cutter and blasted the bleeder valve out then used a new ez out to remove the remainder of the valve.

I wouldn't recommend doing this unless your willing to buy a new part, chances of failure are high.

One of the things I didn't like about this crawler is it only HAD 2 seats. We sometimes take a crowd with us when wheeling so we need as many seats as possible. Also if I take just the crawler we were limited 2 to people. That is all changing now.

Heres is a shot that shows what the area behind the seats looked like before. I forgot to take a picture in the shop before we started.

With some thought and engineering we decided to relocate the propane fuel tank out side of the rear tub and build armor around it then add a seat in the "tub" and also add roll cage as needed.

The cage addition turned out great, I've NEVER bent, notched, or fitted pipe for something like this. Everything came out even, square and symmetrical. The best part is we did it first try and this is all the waste we had:

We worked on the buggy over the weekend and some tonight. We finished the roll cage addition, installed the seat, and started the cage around the newly relocated fuel tank. Here are pictures of the progress.

Only one area of the cage is vulnerable to such a problem. Due to the weight we keep adding to the rear of the buggy we decided to use some 1/4" diamond plate aluminum that I have left from a job. (see picture below) I'm going to weld flat gussets at each corner and tap them so we can bolt the plate on. If we ever crash, the plate it can be removed and replaced. It will offer plenty of protection for the rare possibility that a boulder will find it's way in there.

I sheared the flat bar gussets from 3/8" thick steel so I would have plenty of "meat" to thread.

I finished up the tank cage today. Originally I was afraid it would look like an after thought but it turned out looking pretty good. I know the crawler "purists" will not like it because of the extended length and the rear seat but I want it to work for my needs not their likes.

I welded the gussets for the armor plate to the cage, painted the cage flat black and bolted the polished aluminum tread plate to it. The final product turned out pretty cool:

Today I made a trip to Matt's shop and picked up his nitrogen bottle and regulator so I could fill the King air shocks up more to compensate for the added weight on the rear of the buggy. Well the regulator only cranked up to a bit over 60 psi and as it turns out I needed 250 psi to do any good with the shocks. Due to safety concerns I won't post pictures or details about what I did next but I will tell you this, a 60 psi regulator can be modified to deliver 250+ psi. The buggy is sitting firm and high now!!

Edit: No worries Matt, I can put it back like it was, no damage done!!

The last time we took the buggy out it was trying to overheat while running down trails, it seemed to do fine climbing rocks but it wouldn't stay cool while running at any speed.

I have come to the conclusion that the engine compartment lacks enough ventilation to dissipate heat. I have 2 cure to implement one of which is to wrap the exhaust with high temp exhaust wrap. The other is to open up the side panels to allow more airflow through the compartment. Today I started wrapping the headers with high temp lava rock impregnated wrap. This is a tedious patience testing endeavour for sure. Here's the progress:

Today was yet ANOTHER rainout day so I worked on the buggy. I finished the exhaust wrap on the driver side, I'm glad that is finished!!

Now it was time to ventilate the engine compartment, I decide on some "fish gill" louvers.

I swapped the tiny little HID lights on the front (they only worked randomly), for some big hella lights that we took off of the Xj.

I had the alternator rebuilt a couple of weeks ago and I haven't been able to get it to charge since. I located a bunch of melted wiring at the front passenger header tube. I repaired the wiring but the charging problem still existed. I scraped the whole system and started over. This is the wiring diagram for the GM 3 wire alternator:

Last trip out the plastic oil pressure line broke causing me major problems. I replaced it today with a copper line. Hopefully that problem will not show up again!

Update on the cooling situation. When we went wheeling this weekend it ran around 180-190 for the first part of the day. After a lunch break the gauge would hardly break 140, I'm wondering if something happened to the gauge. I plan to check the temp with my infrared thermo gun to verify the gauge reading. One thing I noted was after a hard run I could grip the heater hose (to the propane regulator) and it was hot , but not hot enough to make me let go. I might have a stuck thermostat but they usually stick shut not open. I'll post my findings later.

Not sure of the CFM but it's got twin electrics about 10". Howls louder than the engine.

I've been going to upgrade the electrical system but it hasn't been high on the priority list. This last weekend the magic smoke escaped from the fan relay. It seems the relay was installed correctly, only problem, it was wired with 14 gauge wiring. Twin electric fans draw a lot more current than that wire can handle which caused extreme overheating in the wiring. Today I started ripping out the rats nest of wiring behind the switch panel and began to correct all the wiring problems.

The plan is to incorporate circuit protection and relays into the system as it had none to start with ( other than a fan relay). I'm going to use low amp circuits from the switches to operate relays for the heavier loads. The fans will be on 1 switch but each fan will be on it's own relay and fuse using #10 wiring to feed them. All lights will also be on a relay trigger system as well. The starter circuit and ignition will be direct switched as they don't pull much current.

Now I'm working on some more "cage" protection. The open sides are nice but the don't offer any protection during a side roll. We had a log come up in the passenger side last time out. It's time to close it in some.

In addition to the side protection I want something more above my head. If I "skin" the roof the clearance between the roof and my helmet would be about an inch or so. I'm not real comfortable with that. I had a friend killed by a roll cage impact years ago so I'm all about head clearance. I'm adding a couple of bars that will give me at least 3+" of helmet clearance.

Wow, it's almost been a year since I've updated this. We've wheeled the snot out of this thing over the last year and haven't done much to it other than fix the occasional carnage.

Anyway I'll pick up where I left off. The bars I added in the last couple of posts were good for a while but we've started getting in to some serious stuff and I feel I need even more protection. So I'll skip the chit chat and post pictures of the latest addition:

I've added some triangulation to the main hoop and added the "skull savers" to the roof area. I will be closing in the inside of the "loops" that are directly overhead soon, I have to decide what material I want to use.

We went to the Mega Run 2015 at Barnwell Mountain to compete in the events offered over the weekend. I was determined to win SOMETHING but things went better than I expected. Zach and I won the "Blind Man's Bluff" unlimited division. And Zach won "King of the Hill" unlimited division. Good time were had and we came home with NO CARNAGE! The crawler performed flawlessly!
