Figgered I might start one of these ....







Mainly so as I can keep track of the drivel Im wasting Mudderoys bandwidth with .. :D


Much of the content will be fairly mundane and ordinary stuff ... but, there may be something useful to someone in the future ??

Have got lots of - catchup and and improved version - jobs to do ... altho diff changes and finalising the little lift - is the first priorities.

Shed is now basically sorted and useable ... so the little red wagon should be up on blocks for a rear diff swap by tomorrow.



btw .... I'll be relying on you blokes to add info and insights - to make the thread worthwhile reading .. :D:D

Bring it on Carves

OK ... A little job to get started.

Since I have to mess about swapping handbrake cables on the new diff ... I figure I may as well do something about this whilst I'm at it.

So first things first ... get the replacement out of the spares wreck.

Getting to it requires removing the centre console.

Most have probably already played with removing the console ... and its all laid out in, now, easily accessible, chrysler workshop manuals ... but there still appears to be newbies to XJs and the FSM is pretty basic in the details.


Now then ... onto the dreaded T-Bar Handle ... :bang:

Tis easy ... just put the selector in third, grasp the T-Bar with both hands and give it a sharp tug upwards at the same angle as the shaft.

Best to lean through, in between the seats, to get at it IMHO ... until your proficient at it and have a feel for it.

Its held on by plastic fingers inside the handle shaft - which can break off if the angle of removal is too much ... ask me how I know .. :rolleyes: .. :D

Nooooo .... the numbers are, on the correct side of the gear stick ....

I normally remove the console lid - and get it right out of the way ;);) - blue arrows

Then theres the two front screws to remove - yellow arrows

Be gentle removing the gear selector trims ... Again - the plastic retaining tabs can be easily broken.

Remove the bulbs and the screws.

Pull the Handbrake Lever full on, select Low 4 and Reverse .... lift up the rear of console and guide it up, and off to the rear.

Pays to have the wheels chocked - with all the messing about with the gear selector and handbrake positions .. ;);)

Now for the bit I want ....

Lift off the ducting in the above pic and remove these 3 screws.

Why didnt they leave the airbag module under the seat .. :rolleyes:

OK ... Best to play safe now ... Since I'm messing with airbag stuff ;);)

... battery disconnection required ... :D

On a more serious note ... Chryslers Warning ....

AIRBAG CONTROL MODULE WARNING:
THE AIRBAG CONTROL MODULE CONTAINS THE IMPACT SENSOR, WHICH ENABLES THE SYSTEM TO DEPLOY THE AIRBAG.
BEFORE ATTEMPTING TO DIAGNOSE OR SERVICE ANY AIRBAG SYSTEM OR RELATED STEERING WHEEL, STEERING COLUMN, OR INSTRUMENT PANEL COMPONENTS, YOU MUST FIRST DISCONNECT AND ISOLATE THE BATTERY NEGATIVE (GROUND) CABLE.
THEN WAIT TWO MINUTES FOR THE SYSTEM CAPACITOR TO DISCHARGE BEFORE FURTHER SYSTEM SERVICE. THIS IS THE ONLY SURE WAY TO DISABLE THE AIRBAG SYSTEM.

FAILURE TO DO THIS COULD RESULT IN ACCIDENTAL AIRBAG DEPLOYMENT AND POSSIBLE PERSONAL INJURY.
NEVER STRIKE OR KICK THE AIRBAG CONTROL MODULE, AS IT CAN DAMAGE THE IMPACT SENSOR OR AFFECT ITS CALIBRATION.
IF AN AIRBAG CONTROL MODULE IS ACCIDENTALLY DROPPED DURING SERVICE, THE MODULE MUST BE SCRAPPED AND REPLACED WITH A NEW UNIT.
ALWAYS REINSTALL THE AIRBAG CONTROL MODULE PROTECTIVE COVER.

FAILURE TO OBSERVE THIS WARNING COULD RESULT IN ACCIDENTAL, INCOMPLETE, OR IMPROPER AIRBAG DEPLOYMENT AND POSSIBLE OCCUPANT INJURIES.


Then grab a 10mm socket and undo the three nuts.

If you have a need to remove the connector ???

1/. gently pry out the black bits - just a smidgin ... until the white bits can be slid out.
2/. then squeeze the black bits to free the yellow plug from the module.

More fun than a Rubik's Cube .. :D

Why did I remove the airbag module ?? ... coz the access hole in its mounting plate - Doesnt match up with the handbrake levers mounting bolt .. :rolleyes: .. :bang:


Onto the home stretch now.

Undo the three screws ... 10mm again ???? .. :shocker: .. :D

Slide off the terminal.

Dive underneath and free up the cable.

Its held on the bracket by three little metal fingers ... and the hose clamp is used as a tool to squash them down ... to slide the cable out of the bracket.

Leave a bit of space between the clamp and the bracket ... so that the fingers can be drawn out of the hole slightly ... so the clamp can be removed and the cable fully removed.

Might also need to back off the tension on the adjuster if not already done.

I need to pull my console to replace the little black plastic support bracket deal that goes around the duct, since mine is broken, the console rocks a bit!! So these pics will def help me on that!!

Last thing to do now before the diff swap ... is to flush all the brake lines.

Gave the Crank Sensor connector a squirt ... and reset the computer.

I'm pretty sure thats all the issue was ... this time .. :D

For anybody not sure - of where the connector is located ... Its sits on a little bracket on the fuel rail ... at the rear of the engine.

Had a look at the front suspension stuff again ....

Since the TJ lift coils wont be doing me any favours ... I'll be jamming in some spacers.

Diff Swap ... part one.


Got all productive this mornin ... Figgered - How hard can this thing be to jam under there ???

First up some prep work ..... removing annoying and pointy bits ....

Put the equaliser somewhere you'll remember ... and do the hoseclamp trick, to get the cables out.

Wasnt too worried about air in the lines as Im removing and cleaning the reservoir and will have too bleed the system anyways after the diff swap.

Tis a good idea to use vicegrips and not normal pliers ... I've seen a lot of painful funnies, where fellas have not been able to hang onto the springs, tight enough .. ;);)


Helps to push this doohickey ... ummmm ... adjuster lever - up ... so the adjuster cable can be removed ...

Seen a lot of folks battling with pliers, trying to push and twist the clip to get it off the pin ... to remove the brake shoes.

Tis a lot easier to just grip and twist the pin ... while compressing the spring ...

Its also probably not a bad idea to have one of those brake kits, from rockauto or somewhere, in your toolbox - in case of old and rusty components.

The dreaded shock absorber top bolts ... Lots of lube oil and care needed apparrently - to get em undone ... if you live in a rust area.

Had the bottle jack under the diff housing so it didnt drop the yoke onto the floor when the whole thing was being lowered from the spring ... then shoved it all out the back .. :woot: ... after removing the shockie.

Ever since I started messing with the rear springs on these things ... Ive had a notion that the same bloke who designed the cooling system ... designed the suspension .. :rolleyes: .. :D

My fix for that is to jack up the leafspring a bit ... and give the the leaves a twist with a little, shifting spanner .. AKA adjustable wrench in the U.S. I think ??

Excellent write-up mate! Who knew... with all them anchor parts, I guess some bloke wanted us to be able to bring these Jeeps to a standstill... obviously some drango :D What can you expect from a Yank Tank though...

But now we know who to go for when we need a write up with pics and yellow arrows... very helpful

Since anything I'll post up in here, is all just pics of what I did - rather than a "tutorial" ... Im not bothering with spanner sizes and stuff ...

As long as you have a good selection of tools in the toolbag, and a workshop manual of some sort ... Its all pretty basic stuff. ;);)

The only things you might want to beg, borrow or buy ... are some decent jacks and stands ... and a torque wrench if you're fussy about bolt tightness.

Some tubing and a bottle for the brake bleeding is also handy.


First up it was time to get the major items back in ... which is the easy bit .. ;)

Springs ...

I've been fitting the front eye first on these, and dealing with shackle angles later. Others might do it different ... and any suggestions are more than welcome.

The tube dangling behind the leaf spring is just a drain from the disconnected brakeline.

The bolts are all only snigged up at this point for a little freeplay - till after the diff is in.

Then it was time to swap bits over from one to the other ...

Easy ..... Remove, Clean and Refit.

Just remember - the brake lines aren't tow points ... so you dont need to dislocate your shoulder, tightening them up .. ;);)

Then shove it underneath ...

Shifted the drain tube, propped up the yoke ... and raised it into position.

Line up the dowel, locater, pin, whatever ... fit the U-bolts and plates ... and run the nuts on.

Torqued it down ... and refitted the tailshaft.

Probably a good idea to take the oportunity - to grease the tailshaft unis and the slip joint while you're at it.

Again, the little uni joint screws aren't tow points .. ;);) ... Some loctite might be handy tho.

Remember that near perfect condition, handbrake assy .. ???

Seems some drongo that should never be allowed near a toolbox or a motor vehicle ... was in there before me - and bent the hell out of the cable bracket with a 12" screwdriver ... or a crowbar ... or something .. :bang:

So it was then a matter of sliding the grip off, pulling the button off at the same time ... and fitting the button onto the original lever .. :rolleyes:

Took the time to flare out the cable clips a little bit,
Repaired the selector thingymajig, and cleaned up the brake drums.

If you're not familiar with a brake drum setup ... It helps to use the available tech ... and take a bunch of digital, reference pics, before you get started ... e.g.

A comparison of bits and whats in an aftermarket, spring and clip kit.
If you're working on old brakes ... I'd suggest having a new, self adjuster cable handy - as since the other other springs seem to rust out with age/neglect ... I bet the one on the end of the cable will too.

and fit the park brake lever ... theres a lug that fits into a slot in the shoe to locate it.

The pics above are how it should go together. Once you have the shoe fitted and secured with the pin ... all the above bits will generally want repositioning/refitting.

Fit the parts that go between the shoes, pin the other shoe in place and get the top springs on.

Professionals who do brakes on a daily basis - probably have an easy, efficient system of re-assembly ... I just muddle thru it when it needs doing .... with lotsa cussing .. :D

Things to watch out for .....

The adjuster lever doesnt touch the sprocket properly ...

.... that's probably coz the self adjuster cable guide, isn't flush on the brakeshoe.

Make sure the retaining plate is up on the shaft properly. The self adjuster cable probably wont - depending on the shaft length.

... and that the clip is 90* to the pin.

A quick double check of the internals - and then jam the drum back on and secure the cables.

Refitted the centre console, and removed the front driveshaft coz I changed Diff ratios ...

Fit shockies etc ... yes - bumpstops still need to be adjusted for lift,
The shockies are stock JK (diesel) rears with the barpins swapped around,
Bleed and adjust brakes,
Lift up the vehicle to remove the stands ... check the shackles reposition rearwards at the same time,
Wheels on - and drop her down - and torque up the suspension bolts,

Up on stands ... jacks under to lift diff a bit - and crack control arm bolts/nuts.

Battery side, top front - felt a bit cross threaded and needed the visegrips for the tab to stop against.
Air Filter side, top rear - felt worse - and the nut stripped just using the 15mm spanner.
15mm ?? ... actually felt too big but 14mm and any imperial measurement spanners were a no go ... chinese 15mm I suppose .. :rolleyes:

Then time to get all the joints out ... all easy - and only needed a light tap with a hammer ... with the nut wound up to protect the end. ;)

Had to use a "tuning fork" type, joint remover on the panhard rod ... not the best thing to use. :rolleye0012:

Seemed like a good time to free up the diff breather tube ... theres a few zipties to cut in various spots.

Amost ready to come out ... just needed to undo all the control arm nuts and pull the bolts.

This one was a little contankerous but not bad.

I also pulled the coils out at this point using the raise one end of the housing, push down on the other end, method. Was easy without all the linkages on there.

What a farce that turned out to be ... :bang: ... Not coz it was all that difficult but rather, due to a bunch of circumstances and other issues.

... And a camera - that all of a sudden, developed a sticky shutter, and a healthy appetite for batteries ... and me setting the date wrong after battery changes ... didnt help much .. :mad: .. :D

Thursday was meant to be a leisurely day of collecting some extra bits I wanted, mixing and matching stuff, giving the brake calipers a once over ... and things like that. :rolleye0012:

Yep ... that bottom one has a nasty bend in it .. :D


I set up the Battery side, lower control arm to same length as stock ... And due to driving on the "wrong" side of the road camber down here ... Its common for these things to wander slightly, off the road into the table drain ... So the Air Filter side LCA got an extra 0.25" as an experiment - instead of using the shims that are available.

Jack it all up to approx ride height ... without lifting the body off the main stands ...

hmmmmm ... "chassis" mounting, is going to need some thinking about ... to realign axle to the centre of the vehicle.

Will probably cut and extend the spare panhard rod using a sleeve over it. If that works OK with no binding at the joint in my driving scenarios ... I'll probably buy a new, adjustable, panhard rod.

Any dramas with binding - and I'l be off to ol mates engineering shop - with an armfull of jeep bits ... and we'll start making new mounts and stuff ... probably with a bush - instead of that useless (imho), balljoint arrangement.

Since the housing only had to come over a little bit ... I used the swaybar "chassis" mount ... but it would have been better - having another vehicle or something - alongside to anchor to.

The ratchet strap was fine for the light pressure - I had to deal with.

Onto removing/checking the calipers ... All good ... but since I didnt get some new sealing washers for the brake hose, banjo fitting :bang: ... I went old school ... and annealed the originals.

Grab the old, diff breather hose ... cut off old clamp and use a new one ...
Get the breather out for a clean ... I know most like to extend the hose .. :D ... but the update model is already long enough ... So I cut the end and sliced it to gently remove the fragile little breather.

Started on shocky spacers while waiting for lube to penetrate the threads.

Guess what ... JK shocky mount eyes are slightly bigger than the XJs :rolleyes: ... Shame I checked steel scrap internals - using factory XJ shocks .. :bang:

Will need to redo them anyways - as the wall thickness is a bit thin ... hence the spacer for the bolt to fit through.

If it wasnt for freight costs ... I'd just have a set from Mr Detours - rather than messing about fabbing stuff.

Rear bump stop spacer required the obligatory bend on the end to match the frame.

All the spacers and bumpstops are a little oversize ... Will be trimmed once I do some flex measurements.
Might leave the front coil spacers as they are tho ... to prevent any more sump issues with the swaybar disconnected.

Sway bar links will need a stretch ... and some quick disconnect arrangement .. ;);)

Everything was looking good ... so back up for a toe adjustment.

Lots tend to just run a tape between the tyre side walls for a quick measurement ... I prefer to use an adjustable tent pole on the rims if I can get it in there ... and do a double check on the sidewalls.

Its possible to get the adjustment real close ... but it will get a shop check and tyres balanced shortly.

Thoughts after a coupla test runs ....

Tracks better despite the axle being off centre ... Im putting that down to toe adjustment and extending the LCA.

Steers better too with good nick TREs and stuff ... needs a steering box tighten tho I think ... or maybe swap the old one out, for one of the better spares.

Brakes in a straight line, with just a slight pull to the right ... If I push the brake pedal to the radiator .. ;)

All up it seems good ... just need to fine tune measurements and make up extra bits to finalise it all ... properly.

Completed the final bit of the diff gearing change, the other day.

... and replaced whatever slop was in the diffs when they arrived ... with some proper oil.

... figgered they have done enough miles in the last coupla weeks to be due for a flush out of any bedding in material/whatever.


Soooo .... Diff covers off ... not much cleaning up to do on the 8.25 compared to the Dana .. :thumbsup:

Finally .... I actually started - and finished - a little job .. :D

Picked this up at a clearing sale recently ... 6x4 aluminium with 6 mounting legs.

Tis probably off a toyota but I figgered for $40 ... I could make it fit ... especially as it came with a bonus 6ft ladder to make fitting easier .. :D

First up it needed a bath to get the worst of the muck off it, then turn it upside down and jump on the mesh to give it a straighten ... obviously it has had a coupla big heavy tires bouncing around in it.

Then I gave all the sharp edges that would sit in the gutter, a smoothing ...

Sat the rack on the factory crossbars and positioned, and fitted the legs.

If I crack me scone on a front one ... its going on ebay .. :D ... or I'll use a new bracket arrangement and the factory crossbars .. ;);)

Surprisingly ... its almost a perfect fit ... and the factory crossbars will support the al mesh quite well ... altho the legs do need some fine tuning - as the centre, sides of the rack are a tad high.


Final job was to extend the life of the, tired ol wind deflector.

It was busted .... so a bit of super glue, some sticky silastic on the mounting plates, some washers under the screws ... and some armor-all ... might get a few more months out of it.

... a replacement will probably cost more than what I payed for the rack .. :rolleyes: ... but it would be shiny new .... red .. :D

Not a real technical job ... but its probably less than 2/3 the weight, of the pile of scrap steel, I've been intending to make one out of ... so that makes it a win.

You are almost excused Carves, but it is an old english term meaning small or insignificant. But, that is all Wiki knows

A real pissant is an ant that harvests its food in White Fir in NW Oregon and Washington. When you start cutting down the tree, they drop down on you and smell like piss. Hence the term. So you are pissed on :D

Not to be confused with piss fir, which is the same tree that will piss on you when you cut into it. It has brown water stored in wind cracks called checks. The saw chain drags it back into you at about crotch height. Real embarassing

Had to get rid of a bunch of hitchikers.
Notice theres none between the oil cooler and the aircon condenser. ??

I wonder if thats coz I ignored the internet "experts" ... and deliberately left a decent space between 'em. ;);)

So far so good ... no different to what it looked like, up at the rad cap.

Dust and bugs that fell in ... make it look worse than what it was.

Got a cupful of slightly murky stuff out - when I tipped the rad on its ends, and flushed it both ways.

Got two cups of coffee out of the heater core tho ... Obviously the flow pressure isnt enough to keep it as clear as the rest of the system.

... hardly surprising when one looks at the pissy little hole in the t'stat housing, for the heater hose.

Waterpump I'll trust to be OK till the next inspection.

U.S. made fanclutch is shot ... spewed out the lube several months after instal ... but since its faulty in a mostly locked position ... It works great, all the time .. :D

No more scale in the engine than last time ... might try one of those witches brew cleaners, next time I have it apart. ?

Found the steering box after much degreasing ... all connections and actions good ... not wobbling on the mounts ... no cracks in the body ... and since the car still goes round corners ... I'll presume its servicable.

Gave the oil cooler and the rad a gentle clean, with a soapy brush to get bugs and road grime off.

... coz a clean heat exchanger is a ... happy ?? ... nahh ... shiny ?? ... nahhh,

Did mine a few years before that and the rad lasted maybe 4 years before being too clogged to cool efficiently. I do think some upkeep like you're doing would help with mine. Just replaced the lower hose a few weeks ago for leaking, only 2 years old.

Replaced that heater hose tube too, year and a half ago. It's already looking nearly as bad as the 22 year one I took out. Must be a salt based paint. :rolleyes:

But I will say for as bad as it looks inside, the thing still keeps it under the duck-for-cover mark. Riding or anytime the ac is on its at 195-200*. Now, summer heat and if I did happen to have the ac off, it would be bouncing off the aux fan mark. But that's what it's there for. :D
