View Full Version : 97 rebuild "The Dark Side"

So this gem is too nice to part out and I want to upgrade into a late model dash. This was the perfect rig to start with.

So here is my running list

1. New motor install
2. Convert tranny from 2wd to 4x4 ( I have a possible donor now)
3. Swap out the D35 to the 97+ 8.25
4. Install the Aussie locker in 8.25
5. Install Np231 "at the shop" With SYE kit
6. Fix the damage from the front end collision (unibody)
7. Install Used Air Bags (from 01 partout)
8. Install 4X4 shifter and brackets Completed http://www.xjtalk.com/showpost.php?p=110254&postcount=21
9. Swap out gastank (jeep has sat from 06~07)
10. Order lift kit and install (looking at RC 6.5 long arms setup)
11. Order Detours goodies
12. Get required parts painted to match
13. Swap out front axle to complete 4X4

Looks like you got yourself a nice new project, and one with options at that. Nice list too. Thanks for not parting it, happens far too much to good jeeps. Are you gonna keep it black or go with a new color?

Reminds me a lot of my build. I'm nearing the.end of my restore part of it and I can say I will have a.jeep to be damn proud of and will never part ways with.. I'm sure you'll get similar satisfaction from this. If I were you I would not order the.Rc long arms bushings and crossmember are junk I have them and wanna get rid of them.

So decided to take the jeep home to do all the small things. So here is a list of what i got today and the progress in the stretching


1. I picked up the 4x4 linkage and harness for the back lights
2. got a radiator, a/c condenser, radiator support, fan shroud with ele fan
3. Non red hood for fitment

So today I set off to replace the airbags and did so. So note to self and any anyone else needing to replaced the air bag in ANY 95~05 chrysler product, get the clock spring with airbag. The plug melts when the bag is deployed.

Since I still had some daylight to burn I broke out the Simple green and started to clean the engine bay

Jim's drink; Matt that's a common trick that "AA" uses to slow down the intake. They call it "weeing from the bottle".

There have been big debates about that by very large companys. In the end I think that it makes such a small difference either way, that you would never notice on a typical jeep motor. Now on the high end 300K race motors 1 degree plus or minus does make a big difference. So In the jeep world I think its just gonna be a looks thing

So I ordered the following parts this week and soon it should be ready to start

1. New thermostat housing
2. upper and lower radiator hoses
3. temp sensor
4. oil pressure sensor
5. cork valve cover gasket
6. tranny filter kit (need to swap the tranny harness over)

Items that need to be finished before starting

1. flexplate bolts
2. starter
3. set timing after oil priming
4. swap out tranny harness
5. install tranny cooling lines with cooler
6. complete the vacuum changes after the 99+ intake swap

What the hell? No back up camera installed? You had the whole weekend.

Also have you considered putting one of those "BEEP! BEEP! BEEP!" things on it, you know when you put it into reverse? That would be awesome!

Thanks fellow Jeepers so I cranked more out tonight.

1. Installed the radiator and radiator hoses
2. Tranny cooler lines
3. Starter


Items left before starting
1. pesky torq converter bolts
2. tranny pan and new filter
3. timing
4.oh and the gas tank :sniper:

Yep I was torn with the factory look or complete custom. Of course this wasn't an option when I got my full bumper.

So a few nights ago I shot ~10psi (the rest of a can) of freon into the Jeep to check for leaks. So after holding pressure for a few days, I drug home the vacuum pump. I did a 45minute vacuum and let it sit over night and this is what I have 8hrs later. :driving:

Chatted with Matt about it. I was thinking ZERO was a total vacuum, so -30 psi didn't seem right to me. I mean how can you have less than a total vacuum?!?!? lol

I checked the air intake under the cowl and it was clear of debris and all the functions work correctly like feet defrost face and recirculate they heat and cool but the ait coming out is so slow!
guess the blower motor needs a replacement huh!??

1. turn the crank $75
2. rework head and punch block (block was treated to the full meal deal) $300
3. Titan engine re ring kit with pistion add on $340
4. new lifters $30

Well hmmm, you're build it much different that mine. I've went the long block plus route. The only thing I didn't buy new was when you threatened me not to buy it. Like valves, and rods. I mean I've purchased oil pan, flex plate, push rods, blah blah blah. So I probably have $1000 in parts, before the $700 you spent. I don't really know, I'll have to add it up.

So started the rear leaf install and the ubolts were 1/4in too short :(, But the 8.25 and real leafs are under the jeep :) new Ubolts will be picked up tom

just a heads up on those adapters... the 1.5 inch ones leave it kinda difficult to locate a lugnut that will sit flush in the opening as well as leave enough room for a socket to torque em down.. I was on a three day hunt for mine for the 1 ton axles and I finally ended up buying a set of 2012 dodge ram lugnuts and removing the outer casing that allowed me to use a 3/4 socket that I had a thin wall impact ready... that tiny detail ended up costing me about 65 bucks

So I got a bit more done on the Jeep this weekend. Here's my list


1. Fount out my left rear brake cly it toast
2. Started the alarm install
3. Installed front shocks need rear
4. Picked up my lunchbox locker for its install
5. Located a rear disc swap (I hope to have it tonight)
6. Installed the rear camera :thumbsup: (I did tell Wayne to get his buggy out of the way)
7. Installed the trailer hitch

Well it turns out my dremel/grinder is at the shop so the disc brake swap is on hold for the min. So in my opinion 1.5in adapters are perfect :D

It was easy on the 242 (I did it with it installed) the only thing that was a surprise was all those needle bearing (but they were much bigger) just stuck to the outside of the shaft. I slide something off and bumped the shaft and it was like pick up sticks!

How do you remove the planetary gears from the main shaft? when I opened up my 242 I was able to take it alllll apart but the main shaft had all those planetary gears, I guess they were pressed on there

I remember watching something like this before I ordered the SYE from Tom Woods. I wanted to make sure I could install the new shaft without needed something special, like a press. It was surprisingly simple.

I remember driving the wife's old Mustang and even the TJ before I lifted it. The TJ wasn't as bad but I still felt like I was sitting in the bottom of a well in that bumper to bumper traffic.

Besides in Houston you may go to work with a low vehicle and then need a high vehicle to get home. I thought about buying me another vehicle to drive to work and keep the XJ for "special" and "fun" use. Problem is I really like driving the Jeep everyday!

So I went to trolling the j-yard and I found the only one, but damaged complete header panel. It will be a easy fix if not i have the aftermarket one. OK and thanks to the Bear for sticking it on the Jeep

Hmm. i will look into that for ya... I need some of the plastic fittings myself. I will hopefully be out there this saturday. Would be nice if they stayed open =til like 6 or 7 so I could go during the week

My way the part would have shown up at his house, and all he would have to do is pop it on. His way he drives to the junk yard, hopes to find an XJ there, takes the part off, pays for it, drives home, puts the part on. It just boils down to how much is your time worth. For Matt he's prob going for 50 other things anyway.

I've ran into that issue a few times.... posting the question to myself: "whats my time worth exactly?" ....sure i'd save 50% on driving to the JY and scrounging around for a part that may or may not be there, and be in good enough condition to pick up.
Funny thing is, I ALMOST named my build "Dark Side" Meant to post that up long ago but forgot.

I like going to the salvage yards to just browse,unfortunately at the two good ones in houston you gotta pay to get into, better make it worth the few bucks entry fee and get SOMETHING!

Thats a lot of work, a fair amount of money, but at least the base was almost free. :D

The more I think about it and the more things I (we) change I'm thinking you may have a running warm problem at highway speeds.

I think I'm going to have to do something to block the air under the radiator.

So here's a few shots of my 8.25 disk brake swap. I still have to make a few brackets to "hold the ebrake cables"

Parts used
1. Back plates from Grand Cherokee (94~97)
2. Rotors from same Grand Cherokee
3. 8 studs from 35 axle (to bolt backing plate to 8.25)
4. Lug-nut studs from 8.25 (yes they are longer)
5. Rubber brake lines from a Jeep liberty (2003 i think)
6. E brake cables from same jeep liberty
7. Hardlines on my axle are original just cut and reflaired

Yep they are. I bought Matt's white jeep and no rust underneath it. Now don't go lookin under my other jeep though its fro m Va and the whole bottom is rust thanks to the salt and other chemicals used for winter time on the roads up there.

So items completed last night

1. Extended the speedo wires
2. Install correct 231 shifter on TC
3. filled up the TC with ATF
4. Drove it around the shop I think I still have some air but nice brake pedal
5. Adjusted drag link to regain full steering
6. Move clamp on lower hose to stop coolant leak

Items for Saturday

1. Install backbone
2. Adjust trackbar
3. Alignment
4. Powerflush the brakes
5. Replace electric fan
6. Replace coolant overflow rubber line
7. Relocate License plate (no way is it legal with the Detours offset)


I'm still in shock in how tall it is. Going from 4.5 in to 6.5 is night and day difference

So I've been tending to the small things like getting rid of RED :). I found out my tranny issue is due to the Turbine sensor setup. So here it goes 99+ AW4 trannies have 4 input per rev pickup where as 98 on down have a 1 to 1 pickup. and yes the Transfer case adapter is different. I'm collecting parts to correct this. Attached is a pic (off another forum) that shows the pickup differences. Its a small setback but a easy one to over come.

So the Alarm install (Commando FM-870) is complete remote start and all :love0007:


Currently the transfer case is out and the transfer case adapter is off. So the plan is to convert back to the 97 on down Turbine sensor. So hopefully tonight I'll be able to post up my shifting issues are resolved :). Oh and not having a removable cross member sucks.

On another note I'm kinda bummed about the RC 6.5 front springs. The jeep has developed a rake. After a call to RC this is normal settlement without a winch.

I have heard that before from vendors. I am not sure I buy that. In the day when coils were formed hot, that didn't happen. Now they form them cold and they don't always last like they should. I have some Skyjackers that they said would settle, but never did. Go figure. Also my RE coils never settled either.

My 3 inch springs settled I had to install 2 inch spacers to bring it back up level but I do have about 140lbs of winch and bumper on the front

I have a winch up front and a tire carrier out back, So I was expecting it to come down a bit but not 3in
